Of course, that’s vastly oversimplifying things. As [Shane] explains in the video after the break, there are many nuances to forming sheet metal like this that need to be taken into account, and iteration and experimentation are basically unavoidable. So it’s a good thing you can rapidly redesign and reprint the dies.Using 3D printed forms to bend sheet metal isn’t exactly new. We’ve seen several people create custom dies for their brakes, and the results have shown the concept has merit for small-scale production. But that’s usually where the process ends. A bend here or there is one thing, but the ability to form a complex shape with them has always seemed like asking too much. But judging by his recent experiments, [Shane Wighton] is very close to changing that perception. I started turning the punch side first and after turning OD to the 2" I began turning the nose where the punch fits into the hole in the table. I made it about 0.050" less in diameter and so when using the die set there is some slop…if I made another one I would make that nose a closer fit to the hole in the pan. The hole saw can achieve good results, however there will usually be some amount of movement in the hole saw that will affect the ultimate accuracy and size of your finished hole. This tends to be magnified as the hole saw gets larger in diameter and is usually significantly worse on cheap quality hole saws. The other option that will produce a perfect hole every time is a hydraulic hole punch. These are very similar the punch and flare tool that we'll look at next however they only produce the hole without the flare.
